I am new to the late model Cherokee so forgive me if this is completely wrong, but doesn't the front diff have CAD (Center Axle Disconnect), a vacuum controlled collar that engages the front axle when in 4X4? I have owned an 87 Cherokee, an '85 Dodge W150, and a '95 Dodge Ram 2500 that all had the vacuum actuator on the front diff. It is on the driver's side where your noise is coming from. If your 4X4 lever is not adjusted right, it may not be providing enough vacuum to engage the collar that locks the axle together. If that is the problem, it would make a terrible racket with the transfer case in 4X4 but the axle collar not engaged. Just a thought.
